Overview
The Hypertherm Powermax45 XP is a 45-amp plasma cutting system from Hypertherm, Inc., headquartered in Hanover, New Hampshire. Hypertherm is the world leader in plasma cutting systems, known for XP consumable technology, Smart Sense automatic gas pressure adjustment, and the Duramax torch family.
The Powermax45 XP provides 45 amps of output for cutting mild steel up to 16 mm (5/8 in) recommended, with severance to 25 mm (1 in). The XP designation reflects extended plasma arc technology that extends consumable life approximately 2x compared to standard Powermax45 consumables. The system operates on single-phase 200-240V power, simplifying installation without requiring 3-phase service.
Smart Sense technology automatically adjusts gas pressure based on torch type detection, eliminating manual setup errors. For mechanized CNC use, the Duramax machine torch mounts on standard 44 mm CNC table torch holders with arc voltage output for torch height control.
The Powermax45 XP competes with the Miller Spectrum 625 X-TREME and Lincoln Electric Tomahawk 375 in the 45-amp class. Hypertherm's differentiators are XP consumable longevity, the most extensive consumable distribution network in the industry, and Smart Sense automation. Pricing typically runs $1,800-$2,800.

Strengths & Limitations
Strengths
- XP consumables deliver approximately 2x the life of standard Powermax45 consumables, reducing per-part cutting cost in production applications
- Single-phase 200-240V operation requires no 3-phase electrical service, simplifying installation
- Smart Sense auto-adjusts gas pressure for torch type and mode, eliminating manual setup errors
- Duramax machine torch enables rigid CNC table mounting with Hypertherm best durability design
- Lightweight at 8.6 kg enables easy relocation between workstations
Limitations
- 45A maximum limits production throughput on material thicker than 10 mm compared to 65-105A systems
- 50% duty cycle at full 45A constrains extended continuous production programs
- Air-only gas system limits stainless edge quality compared to dual-gas systems using nitrogen

Frequently Asked Questions
01
XP (extended plasma) technology uses a different electrode and nozzle geometry producing a more focused, stable plasma arc. XP consumables last approximately 2x longer than standard Powermax45 consumables on the same material. XP also improves cut quality on thin material (1.5-6 mm) with more consistent arc and narrower kerf. The Powermax45 XP requires XP-designated consumables and is not backward compatible with standard Powermax45 consumables. The performance advantage is most significant in mechanized production table applications where consumable cost is a significant operating expense.
02
The Powermax45 XP provides arc start relay, arc transfer output, and raw arc voltage output compatible with all major CNC table controllers including Hypertherm Phoenix, Burny, ESAB Vision, Torchmate, Langmuir, and PlasmaCam. The CNC interface cable and Duramax machine torch are required for table use. Arc voltage output connects to the table torch height controller for automatic Z-axis standoff adjustment. All modern production CNC plasma tables accept these standard interface signals.
03
No. The Powermax45 XP operates on single-phase 200-240V, which is the standard shop outlet in North America. Three-phase 200-240V is also supported. Full rated output is available on single-phase. Required circuit: approximately 26A at 230V single-phase, requiring a 30-40A breaker. Ensure circuit breaker and wire gauge match the installation current draw.
04
Minimum practical thickness with standard consumables: 1.5 mm. For thinner material (0.5-1.5 mm), Hypertherm FineCut consumables (sold separately) reduce heat input and minimize warpage. Best performance range: 1.5-10 mm. Above 10 mm, cutting slows significantly and 65A or higher systems provide better production economics. Maximum recommended production cutting: 16 mm mild steel.
05
For CNC plasma table mechanized use: (1) Duramax machine torch with 44 mm mounting tube for table torch holders; (2) CNC interface cable for arc start, arc transfer, and arc voltage connections to table controller; (3) Extended leads 7.6 m or 15 m to position power supply away from the cutting table; (4) Inline air filter and dryer for clean dry air supply.
